I am trying to figure out what I need to install the catenary in the Dammtor station. I know for starters I need 4 of the 4163 four track cross span pieces. What I do not know is what I need for catenary wire between the cross spans. Because of the fixed locations in the station, I have 347mm and 375mm between the cross spans. I do not have the luxury of placing the cross spans at a location that would perfectly match the length of a fixed length catenary wire.

I see parts 4157 and 4158 which are described as 330-360mm and 360-400mm respectively, but I do not know if I need 4139 variable pieces at each end of those or are they adjustable and complete?

The other thing I see is 4143 at 360mm and 4144 at 400mm. With these do you cut off the end to about the length you need and put the 4139 variable piece at that end?

Any help is appreciated.

The 4157 and 4158 sections have unfinished ends. You need to get the Viessman tool for bending the loops on the ends. Getting the length right so that you have enough to bend the loops and putting the bends in the correct place takes some practice, but the result is good. I generally lay the wire on the posts and mark the bends with a black "Sharpie" to get my bend points, then cut off to about 1 cm past the mark to bend it.

I also ordered the wire bending pliers at $56US although I probably have them covered. I have wire bending pliers out the wazoo. I use them to fabricate custom slot car chassis.

The two silver chassis are Ferraris and each earned me the series championship in a North American proxy series, see link below. The black chassis is a Honda that got me third overall that year. The techniques used to fabricate the chassis are also where I got the idea to straighten the walls in post #42 for the Dammtor Station.

I got my Viessmann wire bending pliers for the catenary. They are very nice. They put a perfect bend in the wire and if you measure properly and follow the instructions, you get the bends exactly where you need them.

I am having a problem with the wire though. Of the 12 I tried to bend, 9 had the failure shown in the photo below. The picture shows 7 of the 9 that failed. All 12 were the same part number purchased from the same supplier. As I bend the hook, I can feel the resistance in the wire change. The first time I ignored it and when I examined the hook after bending, I saw the failure. At first I thought it was the galvanized coating separating from the wire. But when you look at the third one from the left, or the second one from the right, it is more than the coating and appears to be the wire itself has split. From that point forward, once I felt the resistance change, I looked at what was happening. That is why some hooks are not complete, I stopped once it went wrong. Others have the hook pinched shut as I attempted to see how much spring was left in the hook. Once the wire failed, the spring in the remaining piece of wire was gone and even if I tried to use them, I see the hooks opening up in the future and the wire falling off the hangers.

My question: Is this typical of Viessmann catenary wire? I can't afford a 75% failure rate in each piece of wire I try to bend.

Looks like the wire was not properly processed and is too brittle. Seems to me I had a package of wires like that some time ago. I think I returned them to the shop, but I am not sure.
